The minimum size for a postcard is 3.5 inches by 5 inches. The typical fabric postcard size is 4 inches by 6 inches. As long as the fabric postcard is no thicker than 1/8 inch, postage rates will not exceed rates for one first class postcard.
Be prepared to pay additional postage if your fabric postcard is larger than 4 inches by 6 inches or thicker than 1/8 inch.
General Fabric Postcard Construction
Fabric postcards are assembled using three layers in the same way as quilts. They have a decorative side fabric layer, a back side fabric layer for the address and message and a piece of double-sided fusible web between these two layers. The decorative layer can be created in any pattern desired but should be as flat as possible to avoid additional postage fees. Often these layers are quilted, but this is optional. Stitch around the four edges with a satin stitch.
Choose a fabric to use as the focal point of the postcard. It may have geometric shapes, floral designs or a picture. Choose a certain area of the fabric to use for the postcard. It should be approximately 3.5 inches wide and 4 inches high. Select another fabric that complements the focal fabric to use as a background, and cut a 4.25-inch by 6.25-inch rectangle from this fabric.
Position and then fuse the focal fabric to the background fabric in a way that appeals to you. Stitch the edges of the focal fabric to the background fabric using a satin stitch.
Cut a 4.25-inch by 6.25-inch rectangle from the double-sided fusible web and a piece of light-colored cotton fabric. Lay out the light-colored fabric rectangle with the wrong side facing up. Place the double-sided fusible web on top of this. Place the rectangle with the focal fabric on top of this, with the right side facing up. Fuse the three layers together.
Trim the postcard so that it measures 4 inches by 6 inches and sew around the entire border with a colorful satin stitch to secure the three layers together.
