How to Make an Iron Man Helmet
Wearing an Iron Man helmet is a creative way to stand out at a costume party and show off your passion for the "Iron Man" films. The trick to making a successful Iron Man helmet is to select a helmet with a similar body that can double for the base of your design. A hockey helmet is an ideal choice, especially with the mask removed. Have a picture of Iron Man's helmet nearby while you are building, for added inspiration.

1
Trace Iron Man's face mask onto the cardboard or polyethylene material. Look at the picture for help. Extend the width of the mask by at least 2 inches on both sides for complete coverage and trouble-free attachment in later steps. Trace the shape of a police vest -- two top straps at the top, two straps at the bottom and a wide, square body. Make wide, narrow holes for the eyes and mouth. Curve each side of the mask slightly inward for the sleek Iron Man look.

2
Cut out the mask. Cut out the eye and mouth slits. Include a mouth slit only if you are an Iron Man comic book fan, as the movie version is designed without one.

3
Spray paint the helmet metallic red and the mask metallic gold. Let each part dry for 60 minutes.

4
Attach the mask with four 1/4-inch screws for each of the four "straps" at the top and bottom of the helmet and two 3/8-inch screws for the left and right sides.

Tips & Warnings
Do the spray painting in a well-ventilated area, preferably outdoors.
You can glue the mask onto the helmet with permanent epoxy instead of using screws.
