How to Make a Halloween Propeller Hat
The propeller hat is a classic symbol of geek culture and might be just what you need to put the final finishing touch your DIY Halloween costume. There's no need to go out and purchase a store bought propeller hat, as they can easily be made in an afternoon. No matter what the final costume result is you are going for, be it a little rascal, clown, Mario or just a goofy geek, a propeller hat can easily be accomplished and added to your DIY Halloween costume.
Things You'll Need
- Old baseball cap
- Scissors
- Tagboard
- Paper punch
- Craft wire
- Tape
- Craft pom-pom

Cut the brim off of your baseball cap if desired. Propeller hats are typically brimless, but if your prefer a brim, you can leave it attached.

Cut a propeller shape out of your tagboard. Popsicle sticks can be a good reference for the size your propeller should be. Punch a hole in the center of the tagboard propeller just slightly larger than the width of your craft wire.

Fold a 12-inch piece of craft wire in half. Poke the folded 6-inch piece of craft wire through the top center of the hat. The end of the folded 6-inch wire that has two ends and can be separated should be on the inside of the hat.

Push approximately one inch of the wire inside the hat and separate the wire slightly folding one end to the right side of the hat and one to the left creating a T-shaped wire. Secure the wires on the inside of the hat with tape. Make sure to use enough tape that the wire won't be uncomfortable when wearing the hat.

Twist three inches of the wire sticking out of the top of the hat repeatedly creating a tight spiral of wire on the top of the hat. Push your propeller onto the wire through the punched hole. The twisted wire should be thick enough to suspend the propeller slightly above the hat, allowing for easy spinning capability.

Twist the remaining wire sticking out above the propeller in a tight spiral securing the propeller in place.

Glue a craft pom-pom on the top of the wire sticking out of the hat, if desired.

Tips & Warnings
Use fabric paints to paint your propeller hat. Many classic propeller hats feature a pattern of bright colors similar to a beach ball.
