How to Install a Sun Roof in a Chevy Cobalt

Experience the open-air feeling of a sunroof in the Chevy Cobalt. Installing an aftermarket sunroof in a Chevy Cobalt takes special tools and precision. The maximum sunroof size for the coupe and sedan versions of the Chevy Cobalt are 20 inches wide and 32 inches long. This project is difficult and requires the removal of roof supports.

      Prepare the work area by laying out all of tools and parts taking care to make sure the sunroof package has all of the needed parts. Remove the front seats by unscrewing the four bolts under each seat. Place a sheet or tarp over the interior.

      Place the shade tray on the interior of the roof and verify there is at least 4 inches of clear space all the way around. Poke a screwdriver through the headliner and dimple the roof metal slightly at each corner.

      Remove the headliner, support board and roof brace. Tape the template to the roof using the dimples as a guide. Make a hole at the point of one of the dimples to start the metal shears. Cut out the roof panel of the Cobalt, following the template exactly. Any deviation will result in leaks and wind noise.

      File the metal edges smooth and test fit the sunroof. Make adjustments if needed and cover the metal edges with primer. Clean the bottom of the sunroof and run a bead of sealant around the lip of the sunroof.

      Set the sunroof frame in place and connect the clamping ring and screws, taking care not to overtighten. Clean any excess sealant with a cloth or rag and assemble the rest of the sunroof. Replace the support board and headliner.
