1
Buy a steel mold that is shaped for an aluminum bat. This mold will be designed to create a hollow bat design. This type of mold is preferable to a die cast or a sand cast mold for aluminum bats because it allows you to create a thinner bat wall, which in turn creates a lighter weight bat.
-
2
Melt your raw aluminum by heating it in a smelter up to at least 1220.581 degrees Fahrenheit. This is the melting point for aluminum. Once the aluminum is molten you will pour it into the baseball bat mold. Make sure you wear heat resistant gloves, a heat resistant apron and safety goggles.

3
Allow the aluminum to set up in the mold and cool down. This will take at least a day. Once cooled you can open the mold and remove the rough aluminum bat.
-
4
Place this rough cast onto a lathe. Turn the lathe on and smooth down the rough edges created by the two sides of the mold coming together.
-
5
Shape the tip of the aluminum bat to the shape and diameter that you want.

6
Dip the handle of the aluminum bat in a polyresin to create a grip, or wrap the end with a fiber saturated with adhesive. Allow the bat to dry thoroughly before using it. This will take between 12 and 24 hours depending on the humidity in the air, as well as the ambient air temperature.
