1
Order a unitard from an online website or find one at a local store. You may need to have it modified slightly in the neck area. The Superman costume has a different neckline that is more of a "boat neck" style.
-
2
Dye your unitard. It will probably take about two to three boxes of dye and two different kinds of blue to get the dark color needed for the Superman costume. Dye the trunk area a red color.

Cut a yellow vinyl piece big enough to fit your waist as the waistband. Use adhesive to stick it on a leather belt so it will be easy to wear. Make a buckle out of foam and cover it in the same yellow vinyl as the belt. Cut the red velvet into strips to make the belt loops. Use adhesive to stick the velvet strips onto the yellow vinyl waistband.

Find black rubber riding boots. These can be difficult to locate so search online and in retail stores. The boots will also need to be painted the right color of red using Plastidip paint in spray-can form. You'll have a better chance of buying this paint online than in a store.

5
Download and print the Superman "S" from the Internet. If you can't get it big enough, take what you have to a print shop that can enlarge it in color. Use the same foam you did for the belt buckle to make the "S" and paint it the same red as the boots. Adhere the "S" to a piece of yellow vinyl. Cut out the yellow around the rest of the red to get the proper design. Use double-sided foam tape to put the "S" on the Superman costume.

6
Purchase enough red polyester fabric for your height and where you want the cape to sit. Use Steam-Seam, an iron-on hemming product, on the neck and bottom edges. On the bottom leave enough room for a thin cable to be inserted so that the cape billows instead of hangs down behind your legs. Seal the two ends so the cable does not come out. Cut two armholes into the material so it is stable and under the unitard.

Tips & Warnings
Purchase a white unitard in cotton so the dye will take better, give you a more natural color and be more comfortable.
The "S" on the back is made the same as the front, but smaller.
Spray paint is better and easier to use on the boots than any other kind. It will also take two cans per boot to get the right color.
Put the "S" on the costume while wearing it so that it is placed properly.
Paint your boots in a well-ventilated area.
Don't try to fly or bend steel when in your Superman costume and character.
