How to Attach a Unicorn Horn to a Pre-Made Hat
Unicorn costumes come in various shapes and sizes, some using entire body suits and others using just a hat or a mask. Because the distinctive part of a unicorn is its single horn in the middle of its forehead, a hat with a unicorn horn on it can be used to quickly suggest the fantasy creature. While unicorn hats and headdresses are available at costume shops and online, a simple horn can be constructed and sewn to an existing hat.

Instructions
-
-
1
Remove the staples and the elastic band from a paper party hat.
-
2
Open the seam of the hat by removing the staples holding it together, detaching a paper hook or peeling the glue apart.
-
-
3
Roll the paper hat tighter so the cone gets narrow like the horn of a unicorn. Ideally the base of the cone should be about 2 inches or less in diameter.
-
4
Staple the bottom of the cone to hold it in place. Tape along the seam up to the top of the cone to secure it.
-
5
Punch eight holes, equally spaced, just above the rim of the cone. Leave at least one-fourth of an inch between the hole and the bottom of the cone.
-
6
Cut a length of satin fabric 2 inches longer than the length of the horn and about 8 inches wide.
-
7
Hot glue the center of this fabric along the taped seam of the cone.
-
8
Apply hot glue around the cone and press the fabric over the glue. Do not glue below the eight punched holes at the bottom of the cone.
-
9
Trim excess fabric from the cone and hot glue the seam down. Leave a flap of fabric at the bottom of the horn to loosely cover the holes and edge of the cone.
-
10
Decorate the horn with sequins, ribbon and other ornaments.
-
11
Hot glue a strip of white fur along the edge of the bottom of the horn to conceal the edge of the satin flap.
-
12
Sew the horn to the front of a cap or existing hat by attaching each of the eight punched holes to the hat's fabric. Use either thread or yarn, depending on the tightness of the weave of the hat. For example, use thread to sew the horn to a ball cap, but use yarn to sew the horn to a knit cap.
-
13
Tighten the thread or the yarn enough that the horn stands upright. Do not tighten it too much; this can cause the paperboard in the cone to crush or break.
-
14
Tie off the thread or yarn and trim any excess. Fold the flap of fur-lined satin over the bottom of the cone to conceal where it was sewn to the hat.

Tips & Warnings
If the final product is likely to get wet, or the wearer might sweat in the hat, use a plastic party hat or pre-made plastic cone rather than a paper one.
